I also hung the exhaust fan outside the case - there would have been no room for the 140 mm inside, and the 120mm was just too thick for the duct to fit.

When I first ducted my zalman 7700 aclu to the back I used a 120vac 120mm sleevebearing fan running at half speed(surplus at Princess Auto), and kept my temps in the low thirties at idle, and low to mid 40s at load. I have a papst 24v 140mm. At 960 rpm I can't hear it, and it keeps the temps in the low 30s (amd64 3000, not idle: with mp3 player, browser, downloader working). The stuff is very easy to cut with any knife. Even scissors can do, it they're metal.

To join the stuff I use a variety of glues ( some don't work with some plastics), or cable ties passed through slits in the plastic, or I might use a soldering iron to weld pieces.

I'm using a Zalman 7700 AlCu, without the fan but ducted to a 140mm exhaust fan running at 960 rpm, and it seems to be doing a good job.
Room temperature is 26C, MB 35C, CPU 36C while running browser, bitcomet, filemanager.
When I play a game the temp goes up to 45C.

I used corrugated plastic, which I bought from a good art supply store; it cost about $20CAN for an 8'x4' sheet.
Michaels crafts stores have them for about $9CAN for a 30"x40" sheet.

The problem with using the brass standoffs that a) they dont fit, the have a different type of screw, and b) even if they did, you would not get enough pressure downwards, as they are designed to go all the was down and contact the motherboard, but in this case the metal from the brack that sticks ...

Can someone tell me if the xp-120 can be oriented on an amd64 MB (asus k8v-x) so that air can blow through fins straight to the rear exhaust?
This would place the ends of the heatpipes either next to the ps or next to the agp card.

Why does the aerogate not let me set fan speed?

I just got an Aerogate 2 to monitor temps, and set fan speeds. Now it won't let me set fan speeds. I set them lower, and then they go up again even though temps are still in the low 30s. Is it because I didn't connect the cpu fan to this piece of crap?
