the price sounds OK, what i got out of it was: $2k for the custom die (used to make the extrusion) then in order to avoid a fee you need to get 1500lbs minimum but the cost is $1.62/lb --- your design does not place the fins in an optimal orientation for passive cooling and would probably still need...

you can try NullPacketStripper for merging .ts streams, not sure about splitting them. for actually editing them, you could try HDTVtoMPEG2 , which can convert the .ts streams into mpeg2 ps (vob i suppose), which can then be edited with standard vob/mpeg2 tools. this forum may be helpful. hdtv2mpeg...

in looking at the IR pictures i wonder if you would get better convection cooling if the unit was flipped 180 deg, so the mobo I/O were on the bottom ...or 90 deg so the cpu was on the bottom

is extruded aluminum really that expensive? no its not, it only looks expensive you make a die, cost 1K - 3K then you buy the extrusion by the foot, usually a 1000ft minumum to be cost effective. the price per foot depends on weight, but usually not much more (% wise) than the cost of the raw mater...
