I don't really understand why you say some Z68 features aren't supported in Linux, then go on to select a Z68 board. The 945 was great for me when I did use it. Im considering starting over for efficiency reasons, my concern is that the Phenom + 4850 or even without the 4850 will be too hot to cool quietly in a mini itx case. I could go to a sugo or q08 instead of isk or mi008 but those are also less small.

Why a high end h67 board instead of a more basic h61? It seems like a h67 board would have more integrated devices thus consuming more power. Also check out the i3 2100t low power processor.

Also, as far as a Sandy bridge setup I would be looking at a board with dual digital video outputs, and an i5-2400S. I'm currently considering the ASUS P8H61-I . Lack of integrated wireless is a concern to me, but I could always put a USB wireless card off an internal header and run antennae pigtail...

Looks like FreeNAS formats its disks as UFS (http://en.wikipedia.org/wiki/Unix_File_System) by default. Yuck. Linux has no write support for it. xBSD does though, apparently.

The NSK3480 is also fine but you'll need both 92mm front fans with that GPU. Are you sure? It doesn't seem like a half height passively cooled card would output that much heat. The Aerocool looks like a really innovative case - I'd like to try it out and would be willing to report back here. But it doesn't seem to be available in the US yet. The Thermaltake looks ugly imo. The 6580 is a much larger case, but the HDD mounting system I've heard is dodgy. I think you should get as large a case as you can afford, since you will inevitably have problems fitting everything together should you go with the smaller case - Sod's Law.
