SP2504C, There has being problems with this model. With 2 different manufactures of motors. With nidec the quiet one.

Is the drive soft mounted? It will make a LOT of difference with the noise soft mounted.

If you do replace it. Personal opinion is the Latest WD 320gb

Have you tried a ghetto fan swap with a panaflo 80mm maybe?

This is my mod for the old prestonia windtunnels.
1 x 60-80mm fan adapter and 1x gutted 60mm fan.

I know what you mean blue, I've tried suspension but these 2504's I have are a lot quieter on foam. I remounted so they have a small amount of airflow.

I assume the controllers are the same as the ds3p 1. Hotswap actually WORKS on the gigabyte controller. The Gigabyte controller works ok with my esata and ide. No you can't. I've tired with a asrock conroe-dvi board. Max FSB I could get was 220mhz stable.
Seems to be a common problem with 845 boards. You'll have to do a pin mod to go to 1066.

I haven't seen a NAS with built-in backup. Backup usually occurs on another box.

EDIT: It looks like Freenas and openfiler support data-sync and snapshots. I'll investigate further.
