In general it's better practice to put the resistor on the positive wire, though in this case it doesn't really matter. You could maybe hack something together from an aluminum plate and some power-resistors (just put your feet on it), there are also (at least here in sweden) heaters without a fan (mainly meant for mounting on walls but small ones can be free-standing).

That doesn't sound all too impossible, probably the sound arises from a region where the sheet is joined to itself (to form a closed loop). Try pinching down on that area and shake it and see if it's gone. To get rid of it permanently you could either try to open the seam up and put in some hot-glue...

That heat level is quite low, AFAIK many SPCRers have temps much higher (typical temps of 45°). Check that there isn't a third thing that is incorrect (improperly inserted ram, power cable etc etc).

If you dont care much for the aluminum then the CoolerMaster Stacker 810 is very good. It has space for extremely many harddisks (dont remember ATM, over 10 I think) and has very good cooling (ths entire front side is a mesh, and has two 120mm openings on the back).

The lowest I've seen was 15°, which rose quickly to the 25-30° level. This was after the computer had been outside for some time and was around 10° warm (3000+ winnie, on a heavily modded 7000alcu).

If you manage to get air from some other thing blowing past the zalman then you will probably get sufficient cooling. bending up the cooler completely will make it cool better, as it will be easier for air to come into it.
