Just remember that the back pressure will decrease when using larger fans. It may or may not decrease performance.

Of the ones I've seen, the P80 series rotate at 7,200 rpm and the V80's at 5,400 rpm. I have no idea how it affects I/O performance, though.

I think you're correct! Seems like it's 15.9 cm deep (about 0.8 inches deeper than the standard 140 mm for the metric challenged).

Another suggestion -- try to find an old VGA card. IIRC very few of them (not even the ones with 3D acceleration) had any fan.

S3 Virge, Matrox Millennium, or Matrox Mystique. I have used them all on RedHat Linux version 5 (!). You can probably get them for just a couple of dollars.

Nah, my computer sits under the desk in a corner in the room. As mazurek says it's easy to cover if you're bothered by it.
