IMO it's better to get rid of the 80mm and keep the 92mm so ALL of the air goes through the HS.... Antec's run hot enough to begin with.

Well I've got another massive heatsink I can strap onto a video card, but I spy a 9600 regular for a really good price, so I think I'll get that one ;)
Besides, my Ti4600 is fast enough, and my LCD's response time is slow enough so that an XT probably wouldn't make much difference ;)

You will need a MASSIVE heatsink to run it completely passive, with the only airflow being from a front case fan for example (say a 120mm Panaflo L @ 5v). Had to put a fan on it, it got a bit too hot for my taste. Problem is, with the current 80mm Stealth with a 39ohm inline resistor it's too loud :(

Ran my 300w Enermax with a 80mm Panaflo L @ 7v for quite a long while, but it was a bit on the hotside. I'd recommend 9v. My Evercool 92mm M single bearing @ 5v does a better job, but it's noisier.

That actually sounds like a pretty good idea.
I just would use the putty along the bottom edge of the drive and let it sit at the bottom of my case, not enclose it like that, but I bet it's SUPER quiet!

Arctic Alumina epoxied the pal8045 onto the core, runs cool enough fanless for desktop/windows usage, but I haven't tested 3d/hard gaming use. The 120mm YS tech @ 5v at the bottom front of my case helps it stay cool enough though. I'm betting with the front case fan running @ 7v, it'll be stable wit...

So far the massive heatsink seems to be doing a lot of good, the HD runs noticeably cooler to the touch, I'd guesstimate 40-45c, as opposed to 45-50c. No noticeable difference in noise either (big and many fins could possibly vibrate)

Actually, I think there's NO airflow up there in my case.

I'll have to move my HD with the foam basket back to the bottom of my case in front of a 120mm YS Tech @ 5v that'll blow through the HD and on top of the HD. THAT should keep it cool :D

Confirmed, it's not a very quiet fan. At 5.12v, inside my Enermax 300w dual fan PS (80mm exhaust fan removed), it mostly makes a "whirly" sound from the bearings. Specs say 2200rpm and 38.35cfm @ 12v. Purchased from bigfootcomputers today. The packaging says it's a "one ball bearing" model, as opposed to the 2 bearing or sleeve bearing models. If I chop off 2-3cm off the P60120SB, I should be able to get it to fit. I think I'll go that route, because that'll give me a ton of heatsink. I won't be overclocking it either, and I'd consider underclocking actually.

What I'll do with my 300w dual fan Enermax is get a silent 92mm fan, put it in the 92mm fan's spot, get rid of the 80mm, and tape off the vents on the opposite side of the 80mm fan. That way air is forced into the heatsinks, and then out the back.

I've run my rig with a 300w Enermax p4 compatible PS with a single 80mm Panaflo L @ 7v for a long while, it works great. I can see myself getting a 92mm fan and running it at 5v too.

The reason why having the fan "frame" is a good idea is that it directs air off teh fan blades and forward into the PS, instead now air is just scattering around inside the PS. Same idea as why you usually seem some sort of shroud around a cars radiator fan.
